Industrial Control PCB Copy — Recover Full Production Files from Any Control Board

Industrial control PCB copy is the process of reverse-engineering an existing control board — PLC I/O modules, DCS cards, VFD driver boards, HMI interface boards, safety relays — to produce a complete, manufacturer-independent set of production files. Our engineers extract Gerber data, bill of materials, and schematic from your physical sample so you can remanufacture, repair, or redesign without depending on an obsolete OEM supply chain. Every project ships under a mutual NDA.

Why Do Industrial Control Boards Need Copying?

Industrial control hardware has the longest operational life of almost any electronics category. A packaging line commissioned in 2004 may still run the same PLC backplane it shipped with, but the OEM discontinued that card five years ago. When a spare fails, your options narrow fast: pay 5–10× list for NOS stock, accept a months-long lead time from a third-party remanufacturer, or recover the design yourself.

An industrial control PCB copy project gives you the design data to produce boards in-house or through any CM. That eliminates single-source risk and slashes per-unit cost on future spares. Typical scenarios we handle:

  • End-of-life PLC I/O cards — analog input, digital output, relay modules where the OEM no longer stocks replacements.
  • VFD and servo drive power boards — high-current layouts with IGBT gate-drive timing constraints that must be preserved exactly.
  • Safety-rated relay boards — SIL-2/SIL-3 designs where trace routing and creepage distances are safety-critical.
  • HMI and fieldbus interface cards — RS-485, PROFIBUS, EtherCAT interface boards with controlled-impedance differential pairs.
  • Custom sensor conditioning boards — 4–20 mA loop-powered boards with precision analog front-ends.

Related control-system boards we handle include motor control PCB cloning for servo and stepper driver stages, and CNC controller board recovery for machine-tool retrofits.

What Does the Industrial Control PCB Copy Process Look Like?

Step 1 — Incoming Inspection & Photography

We photograph both sides at high resolution, catalog every component, and note board dimensions, mounting holes, and connector footprints. For conformal-coated boards (common on industrial hardware exposed to dust, coolant mist, or vibration), we chemically strip the coating before proceeding.

Step 2 — Layer Imaging & Netlist Extraction

Using a combination of optical scanning and micro-sectioning, we image every copper layer. Most industrial control boards are 2–6 layers; some high-density DCS backplanes reach 8–10 layers. We extract the netlist from each layer and cross-check connectivity against the physical board.

Step 3 — Schematic Reconstruction

Our engineers rebuild the schematic block by block — power supply, I/O conditioning, MCU/FPGA core, communication interfaces, protection circuits. This is not automated tracing; it is manual engineering review that catches design intent, not just copper geometry.

Step 4 — BOM Compilation & Cross-Reference

Every component is identified by package, value, and manufacturer part number. Where original parts are obsolete, we flag alternatives with matching electrical specs and footprint. A typical industrial control BOM runs 80–350 unique line items.

Step 5 — Gerber Output, DRC & Validation

Final Gerber files pass DRC against IPC-2221B Class 2 (or Class 3 if the original design warrants it). We deliver Gerber RS-274X, Excellon drill files, IPC-D-356 netlist, and a pick-and-place centroid file — everything a CM needs for immediate production.

What Makes Industrial Control Boards Harder to Copy?

Not all PCBs are equal in reverse-engineering difficulty. Industrial control boards bring a specific set of challenges our team is equipped to handle:

High-Voltage Creepage & Clearance

Boards handling 24 V DC I/O alongside 400–690 V AC bus sections must maintain creepage distances per IPC-2221B Table 6-1 and, for CE-marked equipment, EN 60664-1. We measure and replicate these distances exactly — a 0.5 mm shortfall can cause arc-tracking failure in humid plant environments.

Mixed-Signal Grounding

Analog input conditioning (±10 V, 4–20 mA, thermocouple) sharing a board with high-speed digital buses (SPI at 10 MHz+, EtherCAT at 100 Mbps) requires careful ground-plane partitioning. We reverse-engineer the split-plane topology, not just the traces.

Conformal Coating & Potting

Many industrial boards are conformally coated (acrylic, silicone, or urethane) or partially potted. We strip coatings without damaging components and document which areas were coated so your CM can replicate the protection.

Obsolete & Custom Components

Legacy ASICs, house-marked passives, and discontinued optocouplers are common. Our BOM cross-reference includes pin-compatible substitutes verified against the schematic — not just datasheet parametrics.

For boards that also drive motors or actuators, see our pages on motor drive PCB copy and elevator control board cloning for application-specific notes.

Industries That Rely on Industrial Control PCB Copy

Our industrial control board projects span a wide range of sectors:

  • Discrete manufacturing — PLC expansion cards, safety controllers, conveyor logic boards.
  • Process industries — DCS I/O cards, temperature controller boards, loop-powered transmitter PCBs.
  • Energy & utilities — substation protection relay boards, solar inverter control boards, grid-tie synchronization modules.
  • Water & wastewater — pump VFD interface cards, SCADA RTU boards.
  • Building automation — BMS controller cards, access control system PCBs, HVAC actuator driver boards.

Pricing Signals & What Drives Cost

We quote every industrial control PCB copy project individually because complexity varies widely. These factors most affect price:

Cost Driver Low Complexity High Complexity
Layer count 2 layers 8–10 layers
Component density < 100 unique parts > 300 unique parts, QFN/BGA
Conformal coating None Full-board urethane or potting
Impedance-controlled routing None Multiple differential pairs
Firmware / MCU involvement No MCU Protected MCU requiring authorized readout
Typical project cost range $400–$800 $1,500–$4,000+

Firmware extraction, if needed and authorized, is quoted separately. We require proof of IP ownership or a signed authorization letter before any MCU readout work begins.

Frequently Asked Questions

Can you copy a board if the original manufacturer is out of business?

Yes. That is one of the most common reasons for industrial control PCB copy. As long as you supply a working or partially working sample, we can extract the full design. If the board is damaged, we may still recover 90%+ of the layout and reconstruct the rest from schematic analysis — success depends on the extent of damage.

Do you replicate the conformal coating specification?

We document which coating type was used (acrylic, silicone, urethane, or epoxy) and map the coated areas. We include this in the deliverable package so your assembly house can replicate it. We do not apply coating ourselves — that is a CM-side process.

What if some components on the BOM are obsolete?

Our BOM deliverable flags every obsolete part and lists one or more pin-compatible, electrically equivalent alternatives. For critical components (voltage references, precision op-amps, safety-rated optocouplers), we verify substitutes against the reconstructed schematic before recommending them.

How do you handle boards with safety certifications (SIL, UL)?

We replicate the physical design exactly, preserving creepage, clearance, and layout features that contribute to the safety rating. However, re-certification of the manufactured board is the customer’s responsibility. We provide the data; your test house or notified body handles compliance testing.

Is my design data kept confidential?

Every project begins with a mutual NDA. All design files are stored on encrypted, access-controlled servers and permanently deleted 90 days after final delivery unless you request extended retention.
