Oil & Gas PCB Copy — Keeping Critical Equipment Running

Oil & gas PCB copy is the process of reverse-engineering a physical circuit board from oilfield or subsea equipment back into a complete manufacturing data package — schematic, Gerber files, BOM, and pick-and-place data — so you can remanufacture it without depending on an OEM that may no longer support the product. Our engineers handle boards rated for 175 °C downhole environments, conformal-coated subsea controllers, and high-voltage topside power stages, all under project-specific NDA.

Why Oil & Gas Boards Are Harder to Copy

Not every PCB copy project is equal. Oilfield electronics carry design constraints that most commercial boards never encounter. Here is what makes them different — and what can go wrong if the reverse-engineering team doesn’t account for it.

Extreme Operating Temperatures

Downhole measurement-while-drilling (MWD) and logging-while-drilling (LWD) tools routinely see ambient temperatures of 150–175 °C, with some high-pressure/high-temperature (HPHT) variants rated to 200 °C. The PCB substrate is often polyimide (Kapton-based) or high-Tg FR-4 (Tg ≥ 170 °C). During copy, we must identify the exact laminate family and record it in the BOM — substituting standard 130 °C Tg FR-4 would cause delamination within hours downhole.

Conformal Coating & Potting

Subsea and wellhead boards are frequently coated with silicone, acrylic, or urethane conformal coatings — sometimes potted in epoxy. Before imaging, our technicians chemically strip or mechanically remove coatings layer by layer, documenting the coating type and thickness (typically 25–75 µm) so it can be reapplied to the clone. Rushing this step risks damaging fine-pitch QFP or BGA pads underneath.

High Layer Counts & Controlled Impedance

Subsea control modules and safety-instrumented-system (SIS) boards commonly use 8 to 16 layers with controlled-impedance traces for high-speed communication buses (RS-485, CAN, Ethernet-APL). Some MWD telemetry boards push past 20 layers. Accurate stackup recovery is mandatory — impedance errors of even 10% on a 50 Ω differential pair can corrupt mud-pulse or electromagnetic telemetry signals. We cross-section a sacrificial coupon or edge strip to measure dielectric thickness to ±0.5 mil before generating the stackup file.

Hazardous-Area Certification Traces

Boards destined for Zone 0/1/2 (IECEx / ATEX) or Class I Div 1/2 (NEC) environments carry specific creepage and clearance distances — often 6.4 mm or more between intrinsically safe circuits and non-IS circuits. Our Gerber output preserves these spacings exactly; we flag any area where the original layout already violated the standard, so you can decide whether to replicate or correct.

Typical Oil & Gas Board Types We Handle

The range is wide. Here are the categories our engineers see most often from upstream, midstream, and downstream operators.

  • MWD / LWD telemetry boards — polyimide substrate, 10–16 layers, high-temperature components (SiGe amplifiers, ceramic capacitors rated C0G/NP0 to 200 °C).
  • Subsea BOP control modules — 8–12 layers, heavy copper (2–3 oz inner, 4 oz outer), conformal-coated, often with redundant communication channels.
  • Topside variable-frequency drive (VFD) gate-driver boards — high-voltage isolation, IGBT drivers, 4–8 layers with 2 oz+ copper and wide creepage slots. Similar power-stage challenges appear in inverter PCB cloning projects.
  • Wellhead safety PLC I/O cards — SIL-2/3 rated, dual-channel architecture, 6–10 layers, often discontinued by the PLC OEM.
  • Pipeline SCADA RTU boards — mixed-signal (analog sensor inputs + digital comms), weatherproof coatings, battery-management sub-circuits.
  • Gas-detection sensor interface boards — intrinsically safe, precision analog front-end, 4–6 layers with guard traces around high-impedance nodes.

How the Process Works for Oilfield Boards

1. Intake & NDA

You ship the board (or boards — we recommend two samples for destructive cross-sectioning on high-layer-count designs). We execute a mutual NDA before any imaging begins. Typical intake-to-NDA turnaround: 1 business day.

2. Coating Removal & Inspection

Conformal coating is stripped in a controlled environment. We photograph and log the coating type. If the board is potted, we section it with a precision saw and dissolve the potting compound — this adds 2–3 days to the schedule.

3. Imaging & Layer Extraction

Each copper layer is scanned at 1200 DPI minimum. Inner layers on multilayer boards are exposed by controlled chemical etching or micro-milling. For boards above 16 layers, we use sequential de-layering with photographic registration marks to maintain layer-to-layer alignment within ±1 mil.

4. Schematic Capture & Netlist Verification

Our engineers rebuild the schematic from the extracted netlist, cross-referencing datasheets for every active component. Continuity and DRC checks run against the Gerber output. Where HDI construction with stacked microvias is present, we verify via-in-pad connections with X-ray imaging before finalizing the netlist.

5. BOM Research & Obsolescence Mapping

Oil and gas boards often contain components that went end-of-life years ago. We identify every part, flag obsolete MPNs, and suggest form-fit-function alternates sourced from authorized distributors. You get a red/amber/green availability matrix alongside the BOM.

6. Review & Delivery

You receive a draft package for engineering review. We incorporate feedback in one revision round (additional rounds quoted separately). Final files ship encrypted via secure portal.

Turnaround & Pricing Signals

Lab technician scanning inner layers of a de-layered oilfield PCB
Board Complexity Layers Typical Turnaround Starting Price Range
Simple sensor interface 2–4 5–8 working days $350–$700
Mid-range control module 6–10 10–15 working days $800–$2,000
Complex telemetry / SIS 12–20+ 15–25 working days $2,500–$6,000+

Potted boards add 2–3 days and roughly 15–20% to the base price. Boards requiring high-layer-count reverse engineering above 20 layers are quoted individually after intake inspection. Rush service (50% schedule compression) is available at 1.5× standard pricing.

What Can Go Wrong — And How We Handle It

Delaminated inner layers. Boards that have been thermally cycled thousands of times downhole may show micro-delamination. If copper separation between layers is too severe, we may not recover 100% of the inner-layer artwork from a single sample. This is why we request two boards for anything above 8 layers.

Unreadable part markings. High-temperature exposure and coating removal can erase component markings. We use LCR meters, curve tracers, and X-ray to identify passives and semiconductors when markings are gone — but exotic ASICs or custom-programmed FPGAs may require the original firmware or bitstream, which we cannot recover without authorization and source files.

Obsolete-only BOM. Some oilfield boards are 15–20 years old. If every active component is obsolete with no drop-in replacement, we flag the redesign scope honestly rather than shipping a BOM you can’t actually buy.

Who Uses This Service

  • E&P operators maintaining legacy downhole tools after the OEM exits the market.
  • Subsea equipment OEMs needing to remanufacture discontinued control modules for fleet-wide spares.
  • Third-party MRO shops supporting topside instrumentation and safety systems.
  • Pipeline operators replacing SCADA RTU boards without a full system upgrade.

If your application involves similar power-stage or UPS-style backup power boards, the same high-reliability reverse-engineering workflow applies.

Frequently Asked Questions

Can you copy a board that has been potted in epoxy?

Yes. We dissolve or mechanically remove potting compound before imaging. The process adds 2–3 working days and a 15–20% cost premium. We document the potting material and recommend a replacement compound for the clone build so the board retains its environmental protection.

Do you preserve ATEX / IECEx creepage distances in the Gerber output?

We replicate the original layout geometry exactly, including all creepage and clearance distances. If we detect that the original board violates the relevant standard (e.g., IEC 60079-11 Table 6 minimums), we flag the discrepancy in our review notes so your certification team can decide whether to correct it before fabrication.

What if the board uses a custom ASIC or programmed FPGA?

We can identify the package, pinout, and connections, but we cannot extract proprietary firmware or FPGA bitstreams without authorization from the IP owner. If you hold the original design rights or have written authorization, we can coordinate firmware readout as a separate scope item.

How do you handle boards with polyimide substrates?

Polyimide requires adjusted etching chemistry and lower milling speeds during de-layering to avoid smearing copper into the softer dielectric. We specify the exact polyimide grade (e.g., DuPont Kapton HN or AP) in the stackup drawing so your fabricator sources the correct material for the clone.

Is oil & gas PCB copy covered under NDA?

Every project ships under a mutual NDA executed before we touch the board. We store files on encrypted servers with role-based access, and we can accommodate client-specific confidentiality agreements or data-handling requirements on request.
