UPS System PCB Copy — Full Manufacturing File Recovery
UPS system PCB copy extracts complete Gerber files, bills of materials, and schematics from uninterruptible power supply boards so you can re-manufacture, maintain, or redesign them without depending on an obsolete or unresponsive OEM. Our engineers handle everything from single-phase line-interactive units on 2-layer FR-4 to three-phase online double-conversion systems built on 6-layer heavy-copper stackups with isolated gate-driver sections. Every project runs under a signed NDA, and you receive production-ready output files — not rough approximations.
Why UPS Boards Are Harder to Copy Than They Look

A typical UPS packs three distinct circuit domains onto one or two boards: a high-current power stage (rectifier, inverter, charger), a microcontroller-based control section, and a communications interface (RS-232, USB, SNMP, or dry-contact relay). Each domain brings its own reverse-engineering challenge.
Heavy-Copper Power Stages
Power stages in UPS units rated above 3 kVA commonly use 3 oz or 4 oz copper on inner layers to carry 20–80 A continuous. Standard etching assumptions break down on heavy copper — trace widths after etching can differ from artwork by 2–4 mil per side. Our cross-section analysis measures actual copper weight per layer so the recovered Gerber reflects the as-built board, not a textbook approximation. If your UPS board uses even heavier copper, our heavy-copper PCB copy process covers weights up to 10 oz.
Mixed-Signal Isolation
Double-conversion UPS designs isolate the control ground from the power ground with creepage gaps of 6–8 mm and reinforced isolation barriers rated to 4 kV or higher. Missing even one isolation slot or guard trace during copy can result in a board that fails safety testing. We photograph and dimension every routed slot, milled relief, and conformal-coat boundary before digitizing.
Thermal Management
Many UPS boards integrate thermal-relief pads, large copper pours tied to heatsink mounting holes, and aluminum-core sub-assemblies for IGBT or MOSFET driver sections. We recover pad thermal-relief spoke widths (typically 10–15 mil) and pour connection rules so the clone dissipates heat identically to the original.
What UPS Board Types Do We Handle?
| UPS Type | Typical Layer Count | Copper Weight | Key Challenge | Turnaround |
|---|---|---|---|---|
| Standby / Offline (≤1 kVA) | 2 | 1–2 oz | Compact layout, mixed THT and SMD | 5–7 working days |
| Line-Interactive (1–5 kVA) | 2–4 | 2–3 oz | Auto-transformer taps, relay logic | 7–10 working days |
| Online Double-Conversion (5–20 kVA) | 4–6 | 3–4 oz | Isolated gate drivers, high-voltage creepage | 10–14 working days |
| Three-Phase Modular (20–500 kVA) | 6–8 | 4–6 oz | Multiple sub-boards, bus-bar connections, DSP control | 14–20 working days |
For simpler UPS boards on 2-layer substrates, turnaround can be as fast as five working days. Complex multi-board systems with DSP-controlled PFC stages take longer but still follow the same verified workflow.
Our UPS System PCB Copy Process
Step 1 — Incoming Inspection and Photography
We photograph both sides at 1200 DPI minimum, document board dimensions (±0.1 mm), and record every connector, mounting hole, and fiducial. The board’s silkscreen markings, date codes, and component reference designators are cataloged before any desoldering begins.
Step 2 — Component Removal and BOM Extraction
Every component is removed, measured, and cross-referenced against manufacturer datasheets. For UPS boards this means logging IGBT/MOSFET part numbers, gate-driver ICs, current-sense resistor values (often 1–5 mΩ, 1% tolerance), relay coil voltages, and electrolytic capacitor voltage/capacitance ratings. We flag obsolete parts and suggest drop-in replacements where available.
Step 3 — Layer-by-Layer Scanning
After stripping solder mask and copper layer by layer, each layer is scanned optically. On a 4-layer UPS control board, this yields four high-resolution images that are vectorized into Gerber RS-274X files. Drill files (Excellon format) capture every via and mounting hole with positional accuracy of ±0.5 mil.
Step 4 — Schematic Reconstruction
We rebuild the schematic from the recovered netlist, grouping by functional block: PFC stage, DC bus, inverter half-bridge, battery charger, MCU control, and communication interface. This schematic is your key to future modifications — not just a manufacturing artifact.
Step 5 — Verification and DRC
Design Rule Checks confirm minimum trace/space (typically 6/6 mil on control sections, 15/15 mil or wider on power sections), annular ring compliance, and isolation clearances. We run a netlist comparison against the physical board to catch any digitization error before files leave our lab.

Where Does UPS System PCB Copy Fit Your Supply Chain?

Legacy maintenance. The OEM discontinued your 10 kVA rack-mount UPS five years ago and no longer sells spare boards. A verified PCB copy lets you manufacture replacement boards in-house or through any contract manufacturer.
Second-source production. You designed the UPS but lost the original design files in a server migration or vendor dispute. We recover what you already own.
Cost reduction. Your current contract manufacturer holds the Gerber files hostage. Recovering independent files gives you negotiating leverage and fab-shop flexibility.
Redesign baseline. Starting a next-generation UPS? A clean schematic and Gerber set from the current model is a faster baseline than designing from scratch, especially for proven power-stage layouts.
Common Components on UPS Boards We Reverse-Engineer
- Power MOSFETs / IGBTs: IRF3205, IRFP4568, FGH40N60SMD — package footprint, gate-resistor network, and thermal pad dimensions all captured.
- Gate Drivers: IR2110, IR2184, UCC21520 — isolation gap and bootstrap capacitor placement verified.
- MCU / DSP: STM32F103, dsPIC33, TMS320F28035 — pin mapping recovered; firmware readout available separately where authorized.
- Current Sensors: ACS712, shunt resistors (1–5 mΩ) — value and Kelvin-connection routing preserved.
- Communication ICs: MAX232, SP3485 (RS-485), W5500 (Ethernet/SNMP) — interface pinout documented.

UPS boards share design patterns with other power-conversion equipment. If you also need files recovered for standalone inverter boards or welding machine control boards, the same heavy-copper and isolation expertise applies. For boards with fine-pitch DSP packages routed through dense via fields, see our notes on BGA escape-routing recovery.
Boards that combine power and signal on impedance-sensitive communication buses (CAN, RS-485) benefit from our impedance-controlled stackup recovery, which ensures differential pairs are re-fabricated to the original characteristic impedance within ±5 Ω.
Pricing Signals
UPS system PCB copy pricing depends on layer count, board area, copper weight, and component count. As a rough guide:
- 2-layer standby UPS board (≤150 components): starts around $350–$600.
- 4-layer line-interactive board (150–400 components): $800–$1,500.
- 6-layer double-conversion board with heavy copper: $1,800–$3,500.
- Multi-board modular systems: quoted per sub-board after evaluation.
These ranges cover Gerber + BOM + schematic. Firmware readout, if applicable and authorized, is quoted separately.
Check feasibility for your project
Send the chip marking or board details and tell us what you need to recover. Add clear photos if available.
Request a feasibility reviewCan you copy a UPS board if the power MOSFETs are blown?
Yes. Damaged semiconductors are identifiable by package marking, even when the die is destroyed. We cross-reference markings against manufacturer databases and verify pinout against the recovered schematic. Passive components damaged by the same failure event (burnt resistors, cracked capacitors) are identified by circuit position and typical design values for that topology.
Do you recover firmware from UPS microcontrollers?
We can read firmware from unprotected MCUs and, in some cases, recover code from protected devices through authorized chip decryption — but only with proof of ownership or written authorization. The PCB copy deliverable (Gerber, BOM, schematic) does not require firmware access; they are independent services.
How do you handle UPS boards with conformal coating?
Conformal coating (acrylic, silicone, or urethane) is chemically or thermally removed before scanning. We document the coating type and coverage area so you can re-apply it on cloned boards. Coating removal adds roughly one working day to the schedule.
What if some components on my UPS board are obsolete?
Our BOM includes a recommended-alternate column for any component flagged as end-of-life or last-time-buy. Alternates are selected for pin-compatible footprint, equivalent electrical ratings, and availability from major distributors. You get a board you can actually build, not just a historical record.
Is my UPS design kept confidential?
Every UPS system PCB copy project is covered by a mutual NDA signed before we receive your board. Files are stored on encrypted servers, access is limited to assigned engineers, and all data is purged or archived per your instructions after delivery.
